EV Connector & HV Cable Testing — Mating, Current & Environmental Durability

Charging connectors, inlets and high-voltage cables are validated for electrical performance across mating cycles, current loading and environmental exposure. The applicable requirements come from the charging standard and the OEM specification — the interface definition comes first.

Define the interface and duty

AC and DC charging interfaces follow different standards and regional variants; state which interface, current and voltage classes apply. Mating-cycle durability, temperature rise at rated current and contact-resistance stability answer different questions than dielectric or insulation tests. Agree the measurement points and acceptance limits before the programme starts.

Combine mechanical and environmental stress

Vibration, thermal cycling, humidity, dust, water ingress and cable flexing interact with electrical performance. A connector that passes current-carrying tests new can fail after aging. Plan the sequence so electrical measurements are taken before, during and after environmental exposures, with the harness and sealing representative of production.

Keep safety and compliance roles separate

High-voltage test work needs appropriately rated facilities and procedures. Ask how the laboratory manages energized specimens, fault containment and personnel safety. Test reports support the supplier's and OEM's validation; certification marks or grid-code approvals, where needed, are separate activities.

Sample considerations

  • Provide interface definition, current/voltage ratings, cable construction and sealing design.
  • State the invoked standards/OEM specifications and mating-cycle targets.
  • Agree electrical measurement plan, environmental sequence and safety handling.

Questions to ask a laboratory

  • Which interface standards and revisions does the programme assume?
  • How is performance tracked before, during and after environmental stress?
  • What high-voltage safety provisions apply to energized testing?
