Solder Joint Reliability — Thermal Cycling, Shear & Microstructure

Solder joint reliability work predicts how interconnections survive thermal, mechanical and vibration stress. Accelerated tests only inform field life when the profile, failure definition and monitoring represent the real assembly and use conditions.

Define the stress and the failure criterion

Thermal cycling, mechanical shock, bend and vibration address different weaknesses. State the assembly, component mix, board thickness and expected service environment, and agree in-situ resistance monitoring or event detection rather than relying on post-test visual inspection alone. A cycle count without a defined failure threshold and monitoring strategy is difficult to interpret.

Treat acceleration models with care

Translating cycles-to-failure into years of service requires assumptions about dwell times, temperature swings and materials. Ask the laboratory which model it applies, what inputs it needs, and what uncertainty the translation carries. Different solder alloys, surface finishes and component standoffs can invalidate a generic comparison.

Combine test with examination

Cross-sections, dye-and-pry and microstructural analysis show where and how joints degrade; shear or pull tests quantify attachment strength under defined conditions. Agree which destructive examinations accompany the stress test and how crack location and intermetallic growth will be reported. Process changes — alloy, profile, finish — can require fresh evidence rather than extrapolation.

Sample considerations

  • Provide assembled boards, component and finish details, solder alloy and reflow profile.
  • State the service environment, expected temperature swings and mechanical loads.
  • Agree test profile, monitoring, failure definition, sample count and destructive examination plan.

Questions to ask a laboratory

  • What acceleration model and assumptions underlie any field-life estimate?
  • How are intermittent failures detected and logged during cycling?
  • Which destructive analyses accompany the stress test and on what sample plan?
